ABSTRACT

To perform quality assessments of both metal alloys and many other engineering materials, measurements of the volume fractions of phases or microstructure components are utilized. For this purpose, quantitative analysis of the evaluated components' distribution on metallographic specimens is often employed. Phases or components of the microstructure are identified based on the variation in signal received in the band of light seen. Problems with the correct identification of measurement results in this spectral band can be caused by the inhomogeneity of the etching when the alloy components are segregated. Additional uncertainty arises when the analyzed image pixel contains a boundary between grains of different phases. This article attempts to use the results of local chemical composition measurements as a source signal for quantitative evaluation of phase composition. For this purpose, quantitative maps of elemental concentration distributions, obtained with a Tescan Mira GMU high-resolution scanning electron microscope in QuantMap mode, were used as input data for the phase composition evaluation of an EN AC 46000 alloy sample. The X-ray microanalysis signal generation area may contain grains of more than one phase. Therefore, evaluation of the phase fractions in areas of individual measurements were calculated by looking for the minimum of the objective function, calculated as the sum of the squares of the deviations of the results of measurements of the concentration of individual elements from the weighted average values of solubilities of these elements in the phases.

ABSTRACT

Thise research was conducted to determine the impact of the applied casting technology, mould and alloying additives on the tightness of the CuSn10 cast alloy. Under industrial conditions, a series of experimental melts were made that were characterised by varying the concentrations of the main alloying element (Sn) and the introduced alloying additives (Si, Zn, Zr). The mould was made from green sand and used the CO2 moulding process. To assess the influence of the alloying additives, a metallographic analysis of the studied alloy was carried out, and the alloy's microstructure was examined using optical and scanning electron microscopy. The introduced alloying additives affected the properties and microstructure of the studied alloy. As alloying additives, zirconium resulted in a visible refinement of the microstructure, while silicon improved the fluidity and quality of the casting's external surface. The use of alloying additives and moulds made using different technologies is intended to improve the structure of the tin bronze castings produced and to find the best solution to significantly eliminate the lack of leakage of the castings. The castings were subjected to mechanical processing, and a leak test was performed using the pressure drop method. The conducted research allowed us to determine which technology, applied to production, will bring about a reduction in the problem and will inform further investigations.

ABSTRACT

The result of the development of additive manufacturing (AM) methods is the increasing use of the selective laser melting (SLM) method as a technique for producing tooling for injection moulds and die casting pressure moulds from maraging steel powders. The mould components are subjected to varying thermo-mechanical loads during these operations. This paper presents a numerical model that is used to predict the fatigue life of a material that is loaded with a time-varying temperature field according to the classic and modified Coffin test. Using a computational model, the temperature changes in the resistance-heated specimen and the stress and strain fields that are caused by this phenomenon were determined. Using three different multiaxial fatigue criteria, the fatigue life of SLM steel was determined. Numerical calculations were verified using experimental thermal fatigue tests on 1.2709 SLM steel that was aged at 490 °C as well as via metallographic tests. The numerical model was used to predict the durability of the same steel aged at 540 °C. The effect of specimen clamping conditions on the fatigue life of SLM steel was determined numerically. The value of the decrease in strength of SLM steel as a result of the increasing number of cycles of temperature changes was determined experimentally; a great influence of ageing temperature on fatigue life was found. Changes in the structure of steel occurring during cyclic changes in temperature are presented.

ABSTRACT

This paper presents the results of testing the mechanical properties of maraging steel 1.2709 that were obtained by the SLM method under uniaxial and triaxial states of stress. The triaxial state of stress was realised by making circumferential notches in the samples with different radii of rounding. The specimens were subjected to two types of heat treatment, which consisted of ageing at 490 °C and 540 °C for 8 h. The results of the tests that were conducted on the samples were considered as references and compared with the results of the strength tests that were conducted directly on the SLM-made core model. Differences were found between the results of these tests. Based on the experimental results, the relationship between the equivalent strain of the specimen in the bottom of notch εeq and triaxiality factor η was determined. Function εeq = f(η) was proposed as a criterion for the decrease in the plasticity of the material in the area of the pressure mould cooling channel. Using the FEM method, equivalent strain field εeq and triaxiality factor η were determined in the conformal channel cooled core model. Based on the proposed criterion of plasticity loss and the results of numerical calculations, it was shown that the values of equivalent strain εeq and triaxiality factor η in the core that was aged at 490 °C did not meet this criterion. On the other hand, the values of strain εeq and triaxiality factor η did not exceed the safety limit when ageing was carried out at 540 °C. The plasticity loss method presented in this paper assumes that the value of the triaxiality factor in the vicinity of the channel is influenced by the shape, cross-sectional dimensions and trajectory of the channel axis. Using the methodology proposed in this paper, it is possible to determine the value of allowable deformations in the cooling channel zone and to determine whether the heat treatment applied to the SLM steel does not cause an excessive reduction in the plastic properties.

ABSTRACT

The foundry industry generates large amounts of waste when casting metal into sand moulds. An important issue is the activities that are related to the re-recovery of the grain matrix (the main component of the moulding sand) for realising subsequent technological cycles. This process is particularly important in the case of the expensive chromite matrix that is necessary for use in manganese steel casting. The effects of the reclamation treatments of spent alkali-phenolic binder sand were evaluated by scanning electron microscopy with EDS, analysing the chemical composition in micro areas and proving the loss of binder on the surfaces of the matrix grains. Tests were also performed using the main criteria for evaluating a reclaimed organic binder: sieve analysis and ignition loss. A thermogravimetric analysis study was performed to assess the change in the chromite character of the grain matrix under the influence of temperature. The effects of the reclamation measures were verified by making moulding compounds on a matrix of reclaimed sand and a mixture of reclaimed and fresh sand. The tests and analyses that were carried out indicated the direction of an effective method for reclaiming used alkali-phenolic binder masses and the extent of the proportion of the regenerate in moulding sand in order to maintain the relevant technological parameters of the moulding sand.

ABSTRACT

Hoard finds from the Bronze Age have appeared all over Europe, prompting questions about their functions (either as raw materials for recycling or votive objects). The hoard trove of raw materials from Przybyslaw in Greater Poland is an interesting example of a discovery that is related to the foundry activities of Late Bronze Age and Early Iron Age communities (c. 600 BC). The deposit consists of fragments of raw materials that were damaged end products intended for smelting. The research included the characterisation of the material in terms of the variety of the raw materials that were used. The individual elements of the hoard were characterised in terms of their chemical compositions, microstructures, and properties. A range of modern instrumental research methods were used: metallographic macroscopic and microscopic observations by optical microscopy (OM), scanning electron microscopy (SEM), chemical-composition analysis by X-ray fluorescence spectroscopy (ED-XRF), X-ray microanalysis (EDS), and detailed crystallisation analysis by electron microscopy with an emphasis on electron backscatter diffraction (EBSD). As part of this study, model alloys were also prepared for two of the selected chemical compositions, (i.e., CuPbSn and CuPb). These alloys were analysed for their mechanical and technological properties. This research of the hoard from Przybyslaw (Jarocin district, Greater Poland) has contributed to the recognition and interpretation of the function and nature of the hoard by using modern research and modelling methods as a cultic raw material deposit.

ABSTRACT

In this paper, the results from studies regarding near-eutectic Al-Si alloys with Sn as an alloying addition are presented. In most Al-Si alloys, tin is regarded as a contaminant; thus, its amount is limited to up to 0.3 wt.%. The few studies that can be found in the literature regarding the behaviour of tin in aluminium alloys suggest the beneficial effect of this element on selected properties. However, these results were obtained for hypereutectic Al-Si alloys or wrought aluminium alloys. In our studies, the influence of tin contents of up to 1.7 wt.% was determined on the AlSi10 alloy. Thermal analysis, measurements of the mechanical properties of the cast and heat-treated alloy, metallographic observations (light microscopy, scanning electron microscopy), and EDS (X-ray energy dispersive spectrometry) measurement allowed us to fully describe the effect of tin on the aluminium alloy. The results of the thermal analysis showed changes in the range of the α-Al solution crystallisation and the α+ß eutectic through a decrease in the alloy's solidification start point and eutectic solidification point. As a result, the elongation of the alloy was more than double in the AlSi10Sn1.7 alloy, with an A5 value of 8.1% and a tensile strength that was above 200 MPa.

ABSTRACT

This article presents the results of shape-dependent strength analyses in die-castings from traditional (straight-drilled) and conformal core-cooling moulds. Cores with a traditional cooling layout were made of H13 steel using machining, and the working sections of the conformal cores were made using the selective laser melting method (SLM). Two series of casts were produced in the same mould. For Series A, the mould was fitted with traditional cooling cores, and for Series B, the same mould was fitted with conformal ones. The cast specimens were subjected to two weeks of natural ageing. The strength testing of the casts determined the levels of the destructive forces. The destructive forces in the core-cooling impact zones were approximately 28% higher in the B samples than they were in the A samples. The impact of the alloy's porosity, density, and microstructure on the strengths of the casts was demonstrated. The alloy densities in the central (broken-off) fragments of the casts from Series A were 2.6646 g/cm3; these were 2.6791 g/cm3 in the cases of casts from Series B. The values of the secondary dendrite arm space (SDAS) ranged from 6 to 13 µm in the analysed cross-section of the set of the A casts, and between 3 and 12 µm in the same zone of the set of the B casts. The results of the experimental determinations of the casts porosity levels and SDAS parameters were compared with the results of numerical simulations that were carried out in ProCAST software.

ABSTRACT

The article presents the results of research on the properties of molding sands in Alphaset technology (alkaline-phenolic). These sands are often used in steel foundries, producing large castings. However, knowledge about them, and especially about the changeability of their properties with the change of environmental conditions (seasons), is still insufficient. Various compositions of molding sand were analyzed based on fresh chromite sand and reclaimed sand. A binder and hardener in various mass ratios were used to prepare the mass. The research methodology included, among others, tests of tensile and bending strength, permeability, abrasion, gas emissivity, and ignition losses. These tests were carried out for summer and winter conditions. The results showed the optimal proportions of resin and hardener, showed the influence of ambient temperature on the properties of the molding sand, and the possible ratio of reclaimed sand in relation to fresh sand. However, you should always remember to verify them under the conditions of a specific foundry.

ABSTRACT

This paper presents the results of a stress analysis and fatigue life calculation of an HPDC mould core. The calculations were performed using Abaqus and fe-safe software. The numerical model of a core cooled by a conformal channel was based on an existing and working counterpart made of additively manufactured high-strength 1.2709 maraging steel. This study shows that the conformal channel results in a lower average core temperature as compared to the temperature of the same core shape cooled by the conventional method. The course of the stress changes during the mould cycle was also determined. It was found that stresses on the core surface caused the cyclic compression and tension of the material. The necessary strength tests of 1.2709 steel produced by selective laser melting (SLM) within a temperature range of 25 to 550 °C, which were necessary to define the fatigue coefficients by the Seeger approximation method, were also carried out in this study, along with metallographic tests of the fractures of the specimens. Based on the multiaxial fatigue criterion and using the maximum principal deformation hypothesis, the fatigue life of the core and channel surfaces was determined. Based on the calculations, it was shown that crack initiation on the channel surface can occur earlier than on the outer surface of the core.

ABSTRACT

Investigations are conducted in order to maintain or to improve the selected properties of the group of foundry copper-tin alloys with nickel and titanium additions, at a limited fraction of the critical (deficit) element such as tin. The crystallisation process, as well as changes of the microstructure and selected mechanical properties of the CuSn8 alloy-occurring due to introducing alloying additions-were analysed. Investigations of the macro and microstructure were performed using optical and scanning electron microscopy. Based on the thermal analysis and thermodynamic modelling using the CALPHAD (CALculations of PHAse Diagrams) method, the crystallisation process was analysed. The identification of phases was performed by XRD (X-ray diffraction). In addition, such parameters as tensile strength-UTS, elongation-A and hardness-HBS were tested. Under the influence of the introduced titanium, the columnar crystals are reduced due to the crystallisation of the alloy at the walls of the mould. Precipitations (intermetallic phases) crystallize first (primary). The intermetallic phases associated with the presence of the alloying elements nickel and titanium are located in the interdendritic regions. In tin bronzes with titanium additions, hardness (HBS) increases, tensile strength (UTS) negligibly decreases, while elongation (A) significantly decreases. In the case of CuSnNi bronze, the addition of 0.2 wt.% Ti increases the hardness and increases ultimate tensile strength (UTS), while reducing the elongation (A). Higher Ti additions increase HBS, slightly decrease the tensile strength, and significantly reduce the elongation.

In this paper, we present the results of experimental tests and numerical calculations for parts of foundry mold devices made by selective laser melting (SLM). The main aim of this research was to compare the heat conduction efficiency of the conformal and the traditional channel arrangement. The infusion spreader with a conformal channel arrangement and the test material were made with an M2 Concept Laser Cusing machine using 1.2709 steel powder. Temperature changes in the spreaders were compared between conventional and conformal cooling channels using finite element method (FEM) calculations. The position of the so-called "thermal equilibrium isotherm" was determined for both sprue spreaders, which separate the area of the mold with a constant temperature from the zone of cyclic temperature changes. The components of the sprue spreaders in a stress state caused by temperature changes during the operation of the pressure machine were determined using the FEM model. It was found that the cooling system shortened the time of solidification and cooling of the alloy. Based on the analysis of the strength test results and the fracture surface of the samples, the relationship between heat treatment parameters and the strength, hardness, and elongation of the tested material was determined. The sprue spreaders were installed under a pressure machine and tested under production conditions. The use of a sprue spreader with a conformal cooling system shortened the time of a single cycle of the casting machine compared to the conventional solution.
