ABSTRACT

Detection and characterization of hidden defects, impurities, and damages in homogeneous materials like aluminum die casting materials, as well as composite materials like Fiber-Metal Laminates (FML), is still a challenge. This work discusses methods and challenges in data-driven modeling of automated damage and defect detectors using measured X-ray single- and multi-projection images. Three main issues are identified: Data and feature variance, data feature labeling (for supervised machine learning), and the missing ground truth. It will be shown that simulation of synthetic measuring data can deliver a ground truth dataset and accurate labeling for data-driven modeling, but it cannot be used directly to predict defects in manufacturing processes. Noise has a significant impact on the feature detection and will be discussed. Data-driven feature detectors are implemented with semantic pixel Convolutional Neural Networks. Experimental data are measured with different devices: A low-quality and low-cost (Low-Q) X-ray radiography, a typical industrial mid-quality X-ray radiography and Computed Tomography (CT) system, and a state-of-the-art high-quality µ-CT device. The goals of this work are the training of robust and generalized data-driven ML feature detectors with synthetic data only and the transition from CT to single-projection radiography imaging and analysis. Although, as the title implies, the primary task is pore characterization in aluminum high-pressure die-cast materials, but the methods and results are not limited to this use case.

ABSTRACT

A new approach to produce nanoporous metals has been investigated, which is based on the dealloying of bi- or multi-component alloys. Depletion and pore formation of the alloy substrate are obtained by the transport of certain alloy components at high temperatures via volatile halogen compounds. These halogen compounds are transferred to materials acting as sinks based on their higher affinity to the respective components, and chemically bound there. Transfer via volatile halogen compounds is known from the pack cementation coating process and from high-temperature corrosion in certain industrial atmospheres. The approach was tested on different precursor alloys: Ti-43.5Al-4Nb-1Mo-0.1B (TNM-B1), TiNb42, and AlCu. Both dealloying effects and micro-scale pore formation were observed. The detailed size of the porous structures is in the range of 50 nm for both TNM-B1 and TiNB42 and 500 nm for AlCu.

ABSTRACT

The present study is dedicated to the evaluation of the mechanical properties of an additively manufactured (AM) aluminum alloy and their dependence on temperature and build orientation. Tensile test samples were produced from a standard AlSi10Mg alloy by means of the Laser Powder Bed Fusion (LPBF) or Laser Beam Melting (LBM) process at polar angles of 0°, 45° and 90°. Prior to testing, samples were stress-relieved on the build platform for 2 h at 350 °C. Tensile tests were performed at four temperature levels (room temperature (RT), 125, 250 and 450 °C). Results are compared to previously published data on AM materials with and without comparable heat treatment. To foster a deeper understanding of the obtained results, fracture surfaces were analyzed, and metallographic sections were prepared for microstructural evaluation and for additional hardness measurements. The study confirms the expected significant reduction of strength at elevated temperatures and specifically above 250 °C: Ultimate tensile strength (UTS) was found to be 280.2 MPa at RT, 162.8 MPa at 250 °C and 34.4 MPa at 450 °C for a polar angle of 0°. In parallel, elongation at failure increased from 6.4% via 15.6% to 26.5%. The influence of building orientation is clearly dominated by the temperature effect, with UTS values at RT for polar angles of 0° (vertical), 45° and 90° (horizontal) reaching 280.2, 272.0 and 265.9 MPa, respectively, which corresponds to a 5.1% deviation. The comparatively low room temperature strength of roughly 280 MPa is associated with stress relieving and agrees well with data from the literature. However, the complete breakdown of the cellular microstructure reported in other studies for treatments at similar or slightly lower temperatures is not fully confirmed by the metallographic investigations. The data provide a basis for the prediction of AM component response under the thermal and mechanical loads associated with high-pressure die casting (HPDC) and thus facilitate optimizing HPDC-based compound casting processes involving AM inserts.

ABSTRACT

Metal foam inserts are known for their high potential for weight and vibration reduction in composite gear wheels. However, most metal foams do not meet the strength requirements mandatory for the transfer of sufficiently high levels of torque by the gears. Syntactic iron and steel foams offer higher strength levels than conventional two-phase metal foams, thus making them optimum candidates for such inserts. The present study investigates to what extent surface hardening treatments commonly applied to gear wheels can improve the mechanical properties of iron-based syntactic foams. Experiments performed thus focus on case hardening treatments based on carburizing and carbonitriding, with subsequent quenching and tempering to achieve surface hardening effects. Production of samples relied on the powder metallurgical metal injection molding (MIM) process. Syntactic iron foams containing 10 wt.% of S60HS hollow glass microspheres were compared to reference materials without such filler. Following heat treatments, the samples' microstructure was evaluated metallographically; mechanical properties were determined via hardness measurements on reference samples and 4-point bending tests, on both reference and syntactic foam materials. The data obtained show that case hardening can indeed improve the mechanical performance of syntactic iron foams by inducing the formation of a hardened surface layer. Moreover, the investigation indicates that the respective thermo-chemical treatments can be applied to composite gear wheels in exactly the same way as to monolithic ones. In the surface region modified by the treatment, martensitic microstructures were observed, and as consequence, the bending limits of syntactic foam samples were increased by a factor of three.

ABSTRACT

In this study, iron-based metal matrix syntactic foam (MMSF) containing hollow glass microspheres as filler was investigated with respect to notch sensitivity aspects. The MMSF was produced by means of metal powder injection molding. The notch sensitivity was studied via (i) elastic-plastic fracture mechanics measurements (determination of R-curves based on three-point bending tests) and (ii) Charpy impact tests. In both cases, the samples were machined with two different (U- and V-shaped) notch geometries. The critical J-integral value was determined for both notch types, which resulted in lower fracture toughness values in the case of the V-shaped notches and thus notch sensitivity of the material. This finding can be connected to the characteristics of the deformation zone and the associated stress concentration at the tip of the machined notches. The results were confirmed by Charpy impact tests showing ~30% higher impact energy in the case of the U-shaped notch. The failure modes were investigated by means of scanning electron microscopy. In contrast to the bulk material, the MMSF showed brittle fracture behavior.

ABSTRACT

Over the past two decades, a large number of metallic foams have been developed. In recent years research on this multi-functional material class has further intensified. However, despite their unique properties only a limited number of large-scale applications have emerged. One important reason for this sluggish uptake is their high cost. Many cellular metals require expensive raw materials, complex manufacturing procedures, or a combination thereof. Some attempts have been made to decrease costs by introducing novel foams based on cheaper components and new manufacturing procedures. However, this has often yielded materials with unreliable properties that inhibit utilization of their full potential. The resulting balance between cost and performance of cellular metals is probed in this editorial, which attempts to consider cost not in absolute figures, but in relation to performance. To approach such a distinction, an alternative classification of cellular metals is suggested which centers on structural aspects and the effort of realizing them. The range thus covered extends from fully stochastic foams to cellular structures designed-to-purpose.

ABSTRACT

A low-density clay ceramic syntactic foam (CSF) composite material was successfully synthesized from illitic clay added by fly ash cenospheres (CS) using the semi-dry formation method. The content of CS varied in the range of 10, 30, 50 and 60 vol %. Furthermore, reference samples without cenospheres were produced for property comparison. The materials comprising different amount of the additives were fired at temperatures of 600, 950, 1000, 1050, 1100, 1150 and 1200 °C. Firing times were kept constant at 30 min. Processing characteristics of the materials were evaluated in terms of density achieved and shrinkage observed as functions of both the CS content and the sintering temperature. The compressive strength and water uptake were determined as application-oriented properties. Except for the reference and the low CS level samples, the materials show an increase in strength with the increase in firing temperature, and a decrease of mechanical reliability with a decrease in density, which is typical for porous materials. Exceptions are the samples with no or low (10 vol %) content of cenospheres. In this case, the maximum strength is obtained at an intermediate sintering temperature of 1100 °C. At a low density (1.10 and 1.25 g/cm³), the highest levels of strength are obtained after sintering at 1200 °C. For nominal porosity levels of 50 and 60 vol %, 41 and 26 MPa peak stresses, respectively, are recorded under compressive load.

ABSTRACT

The present study investigates the mechanical performance of syntactic foams produced by means of the metal powder injection molding process having an Invar (FeNi36) matrix and including cenospheres as hollow particles at weight fractions (wt.%) of 5 and 10, respectively, corresponding to approximately 41.6 and 60.0 vol.% in relation to the metal content and at 0.6 g/cm³ hollow particle density. The synthesis process results in survival of cenospheres and provides low density syntactic foams. The microstructure of the materials is investigated as well as the mechanical performance under quasi-static and high strain rate compressive loads. The compressive stress-strain curves of syntactic foams reveal a continuous strain hardening behavior in the plastic region, followed by a densification region. The results reveal a strain rate sensitivity in cenosphere-based Invar matrix syntactic foams. Differences in properties between cenosphere- and glass microsphere-based materials are discussed in relation to the findings of microstructural investigations. Cenospheres present a viable choice as filler material in iron-based syntactic foams due to their higher thermal stability compared to glass microspheres.

ABSTRACT

Integration of sensors into various kinds of products and machines provides access to in-depth usage information as basis for product optimization. Presently, this large potential for more user-friendly and efficient products is not being realized because (a) sensor integration and thus usage information is not available on a large scale and (b) product optimization requires considerable efforts in terms of manpower and adaptation of production equipment. However, with the advent of cloud-based services and highly flexible additive manufacturing techniques, these obstacles are currently crumbling away at rapid pace. The present study explores the state of the art in gathering and evaluating product usage and life cycle data, additive manufacturing and sensor integration, automated design and cloud-based services in manufacturing. By joining and extrapolating development trends in these areas, it delimits the foundations of a manufacturing concept that will allow continuous and economically viable product optimization on a general, user group or individual user level. This projection is checked against three different application scenarios, each of which stresses different aspects of the underlying holistic concept. The following discussion identifies critical issues and research needs by adopting the relevant stakeholder perspectives.
