RESUMO

The present work investigates the effectiveness of two heat treatment cycles-solution treatment + aging (STA) and direct aging (DA)-on optimizing the microstructure and enhancing the mechanical properties of 18Ni-300 maraging steel (300 MS) produced by additive-subtractive hybrid manufacturing (ASHM). The STA treatment led to a fully martensitic microstructure with minor remnants of the cellular substructures associated with the solidification conditions in ASHM. DA resulted in some reverted austenite and partial dissolution of the cellular morphologies into shorter fragments. Despite the contrasting microstructures, the tensile strength and the macro- and micro-hardness were comparable between STA and DA conditions. By contrast, the potential for improving the ductility was higher with the DA heat treatment. This is attributed to the higher reverted austenite content in the samples treated by DA, i.e., up to a maximum of 13.4% compared to less than 3.0% in the STA samples. For the DA sample with the highest reverted austenite content of 13.4%, the highest local and global fracture strain values of 30.1 and 5.9 ± 0.6% were measured, while the respective values were 23.4 and 4.4 ± 0.1% for the corresponding STA sample. This work suggests that DA of 300 MS produced by ASHM is sufficient to achieve comparable hardness and tensile strength to STA, whilst maintaining reasonable ductility. Avoiding the solution treatment cycle, with its appreciably higher temperatures, could benefit the dimensional stability and surface quality that are important for ASHM of 300 MS parts.

This study investigated the application of an in envelope additive/subtractive (LPBF) manufacturing method (Matsuura LUMEX-Avance-25) to fabricate IN718 benchmarking coupons. The coupons were then examined comprehensively for surface finish both with and without high-speed micro-machining. The microstructure of the manufactured IN718 coupons was investigated thoroughly in the as-fabricated condition and following three different standard and one non-standard post-processing heat treatments. As built coupons revealed columnar grain morphology mainly along the <100> direction with a cellular dendritic sub-grain structure and without any strengthening precipitates. Grain size, aspect ratio, and texture were maintained after each of the applied four heat treatments. Only one of the standard heat treatments resulted in the δ phase formation. The other three heat treatments effectively dissolved the Laves phase preventing the δ formation while promoting the formation of γ'/γ″ precipitates. Despite the observed differences in their microstructures, all of the heat treatments resulted in similar yield and ultimate tensile strength values that ranged between 1103−1205 MPa and 1347−1387 MPa, respectively. These values are above the minimum requirements of 1034 MPa and 1241 MPa for the wrought material. The non-standard heat treatment provided the highest elongation of 24.0 ± 0.1% amongst all the heat-treated specimens without a significant loss in strength, while the standard heat treatment for the wrought parts resulted in the lowest elongation of 18.3 ± 0.7% due to the presence of δ phase.

The primary objective of this research was to develop a finite element model specifically designed for electron beam additive manufacturing (EBAM) of Ti-6Al-4V to understand metallurgical and mechanical aspects of the process. Multiple single-layer and 10-layer build Ti-6Al-4V samples were fabricated to validate the simulation results and ensure the reliability of the developed model. Thin wall plates of 3 mm thickness were used as substrates. Thermocouple measurements were recorded to validate the simulated thermal cycles. Predicted and measured temperatures, residual stresses, and distortion profiles showed that the model is quite reliable. The thermal predictions of the model, when validated experimentally, gave a low average error of 3.7%. The model proved to be extremely successful for predicting the cooling rates, grain morphology, and the microstructure. The maximum deviations observed in the mechanical predictions of the model were as low as 100 MPa in residual stresses and 0.05 mm in distortion. Tensile residual stresses were observed in the deposit and the heat-affected zone, while compressive stresses were observed in the core of the substrate. The highest tensile residual stress observed in the deposit was approximately 1.0 σys (yield strength). The highest distortion on the substrate was approximately 0.2 mm.

In powder bed fusion additive manufacturing, the powder feedstock quality is of paramount importance; as the process relies on thin layers of powder being spread and selectively melted to manufacture 3D metallic components. Conventional powder quality assessments for additive manufacturing are limited to particle morphology, particle size distribution, apparent density and flowability. However, recent studies are highlighting that these techniques may not be the most appropriate. The problem is exacerbated when studying aluminium powders as their complex cohesive behaviors dictate their flowability. The current study compares the properties of three different AlSi7Mg powders, and aims to obtain insights about the minimum required properties for acceptable powder feedstock. In addition to conventional powder characterization assessments, the powder spread density, moisture sorption, surface energy, work of cohesion, and powder rheology, were studied. This work has shown that the presence of fine particles intensifies the pick-up of moisture increasing the total particle surface energy as well as the inter-particle cohesion. This effect hinders powder flow and hence, the spreading of uniform layers needed for optimum printing. When spherical particles larger than 48 µm with a narrow particle distribution are present, the moisture sorption as well as the surface energy and cohesion characteristics are decreased enhancing powder spreadability. This result suggest that by manipulating particle distribution, size and morphology, challenging powder feedstock such as Al, can be optimized for powder bed fusion additive manufacturing.

Crack-free Hastelloy X fabricated through laser powder bed fusion (LPBF) from powder with a standard chemical composition is reported. Electron backscatter diffraction (EBSD) analysis evidenced columnar grains parallel to the building direction. The typical LPBF columnar dendrite microstructure was found to be finer than reported elsewhere. Mo-enriched carbides (~50 nm), presumed to play an important role in the cracking behavior of the alloy, were confirmed along interdendritic regions. Crack-free condition was maintained after heat treatment at 1177 °C for 1 h followed by water quenching, and the resulting microstructure was analyzed.
