RESUMO

The micro-defects on KH2PO4 (KDP) optic surfaces are mainly repaired by the micro-milling technique, while it is very easy to introduce brittle cracks on repaired surfaces, as KDP is soft and brittle. To estimate machined surface morphologies, the conventional method is surface roughness, but it fails to distinguish ductile-regime machining from brittle-regime machining directly. To achieve this objective, it is of great significance to explore new evaluation methods to further characterize machined surface morphologies. In this study, the fractal dimension (FD) was introduced to characterize the surface morphologies of soft-brittle KDP crystals machined by micro bell-end milling. The 3D and 2D fractal dimensions of the machined surfaces and their typical cross-sectional contours have been calculated, respectively, based on Box-counting methods, and were further discussed comprehensively by combining the analysis of surface quality and textures. The 3D FD is identified to have a negative correlation with surface roughness (Sa and Sq), meaning the worse the surface quality the smaller the FD. The circumferential 2D FD could quantitively characterize the anisotropy of micro-milled surfaces, which could not be analyzed by surface roughness. Normally, there is obvious symmetry of 2D FD and anisotropy on the micro ball-end milled surfaces generated by ductile-regime machining. However, once the 2D FD is distributed asymmetrically and the anisotropy becomes weaker, the assessed surface contours would be occupied by brittle cracks and fractures, and corresponding machining processes will be in a brittle regime. This fractal analysis would facilitate the accurate and efficient evaluation of the repaired KDP optics by micro-milling.

Ultra-precision grinding is crucial for manufacturing high-end optics and molds, while the unbalanced wheel vibration is inevitable and becomes even more critical in surface generation, which resulted in undesired waviness and micro-texture on the ground surface. In this paper, to understand and control the micro-texture generation, a theoretical model has been developed to predict the deterministic surface micro-texture generation resulted from unbalanced tool vibration in ultra-precision grinding, in which the overlap trajectories of grinding wheel with an arc cutting edge were analyzed and calculated. The simulation work was performed and a double phase mechanism involved in deterministic textural pattern and structure has been revealed. Both theoretical and experimental results proved that phase shift is an important factor to determine micro-texture evolution in the ultra-precision grinding process. On this basis, a novel tool path strategy has been proposed to fabricate deterministic micro-structure by coordinating oscillation motion of the grinding wheel and phase shift control, in which a rhombus-shaped micro-structure array can be generated. A small adjustment for the phase shift was conducted and it was found that the more complex micro-texture with different textural patterns and micro-structure can be machined. The results indicated that the phase control for the tool path planning is an effective method to fabricate flexible and tunable micro-texture surfaces in ultra-precision grinding.

High-precision optical components with complex shapes or microstructures have been extensively used in numerous fields such as biomedicine, energy and aerospace. In order to accurately achieve the specific functions of the components, the form accuracy and uniform surface quality need to reach an ever-high level. To achieve this, ultra-precision normal grinding is used for machining various types of complex optical surfaces. However, the intricate variation of the workpiece curvature and grinding wheel vibration gives rise to great challenges to obtain higher precision and uniform surface conditions. In this study, the influence of curvature on surface topography generation has been investigated and a novel model of scallop height has been developed for surface topography generation in the normal grinding of the curved surface. In addition, the relative influence of the curvature is analyzed experimentally, in which the micro-waviness generation as a consequence of the unbalanced vibration of the grinding wheel is modeled and validated by experiments. Finally, the micro sinusoidal array with the setting value for scallop height is achieved by controlling the feed speed, which is determined by the local curvature of surface profile. The results indicated that the curvature variation posed a significant effect on surface uniformity and the model is valid to achieve surface scallop height control in the normal grinding effectively.

The fabrication of form-stable phase change materials (FS-PCMs) usually involves four manufacturing processes: mixing, immersion, stabilization, and sintering. In each process, the operation parameters could affect the performance of the fabricated PCM composite. To gain an efficient and low-cost method for large-scale production of the molten salts/expanded graphite (EG) composite FS-PCMs, the effects of different operating parameters were investigated, including the stirring speed, evaporation temperature, melt-impregnation, cold-pressing pressure, and sintering temperature on the densification, microstructure, and thermophysical properties of the composite FS-PCMs. It was found that the microstructure, the morphology and durability, and the thermophysical properties such as thermal conductivity and specific heat enthalpy depended highly on the operating parameters. The following optimal operating parameters of the Ca(NO3)2-NaNO3/EG composite FS-PCMs are suggested: the stirring speed of 20 rpm, the evaporation temperature of 98 °C, the melt-impregnation temperature of 280 °C, the cold-pressing pressure of 8 MPa, and the sintering temperature of 300 °C. The results of the present work can provide valuable insights for the large-scale production of the composite FS-PCMs.

We demonstrate that the kinematics of the polishing process is more intriguing than an idealized planetary movement as all the previous studies reported. In reality, the workpiece is pseudo-constrained by the planetary carrier and because of this its relative motion to the polishing pad also incurs a 'parasitic' movement that previously has not been observed. Here, we report and model this parasitic movement and quantify its effect upon the workpiece surface roughness. Using a motion capture system, the principal and 'parasitic' movements between the sample and polishing tool have been tracked and our models validated. It is proved that considering this parasitic movement the prediction of workpiece surface morphology can be significantly improved when compared with the idealized approach (i.e. planetary). Our observations and modelling framework open the avenue to carefully consider the compliance between the tools and workpiece in other manufacturing processes for accurate predictions of the process outcomes.

RESUMO

In conventional photovoltaic (PV) systems, a large portion of solar energy is dissipated as waste heat since the generating efficiency is usually less than 30%. As the dissipated heat can be recovered for various applications, the wasted heat recovery concentrator PV/thermal (WHR CPVT) hybrid systems have been developed. They can provide both electricity and usable heat by combining thermal systems with concentrator PV (CPV) module, which dramatically improves the overall conversion efficiency of solar energy. This paper systematically and comprehensively reviews the research and development of WHR CPVT systems. WHR CPVT systems with innovative design configurations, different theoretical evaluation models and experimental test processes for several implementations are presented in an integrated manner. We aim to provide a global point of view on the research trends, market potential, technical obstacles, and the future work which is required in the development of WHR CPVT technology. Possibly, it will offer a generic guide to the investigators who are interested in the study of WHR CPVT systems.
