The features of composite materials such as production flexibility, lightness, and excellent strength put them in the class of materials that attract attention in various critical areas, i.e., aerospace, defense, automotive, and shipbuilding. However, the machining of composite materials displays challenges due to the difficulty in obtaining structural integrity. In this study, Cu/Mo-SiCP composite materials were produced by powder metallurgy with varied reinforcement ratios and then their machinability was investigated. In machinability experiments, the process parameters were selected as cutting speed (vC), feed rate (f), depth of cut (aP), and reinforcement ratio (RR). Two levels of these parameters were taken as per the Taguchi's L8 orthogonal array, and response surface methodology (RSM) is employed for parametric optimization. As a result, the outcomes demonstrated that RR = 5%, f = 0.25 mm/rev, aP = 0.25 mm, vC = 200 m/min for surface roughness, RR = 0%, f = 0.25 mm/rev and aP = 0.25 mm and vC = 200 m/min for flank wear and RR = 0%, f = 0.25 mm/rev, aP = 0.25 mm, vC = 150 m/min for cutting temperature for cutting temperature and flank wear should be selected for the desired results. In addition, ANOVA results indicate that reinforcement ratio is the dominant factor on all response parameters. Microscope images showed that the prominent failure modes on the cutting tool are flank wear, built up edge, and crater wear depending on reinforcement ratio.

The necessity to progress towards sustainability has inspired modern researchers to examine the lubrication and cooling effects of vegetable oils on conventional metal cutting operations. Consequently, as an eco-friendly vegetable product, castor oil can be the right choice as Minimum quantity lubrication (MQL) base fluid. Nonetheless, the high viscosity of castor oil limits its flowability and restricts its industrial application. Conversely, palm oil possesses superior lubricity, as well as flowability characteristics. Hence, an attempt has been made to improve the lubrication behavior of castor oil. Here, six castor-palm mixtures (varying from 1:0.5-1:3) were utilized as MQL-fluid, and the values of machining responses viz. average surface roughness, specific cutting energy, and tool wear were evaluated. Furthermore, an integrated Shannon's Entropy-based Technique for order preference by similarity to ideal solution (TOPSIS) framework was employed for selecting the most suitable volume ratio of castor-palm oil mixture. The rank provided by the TOPSIS method confirmed that 1:2 was the best volume ratio for castor-palm oil mixture. Afterward, a comparative analysis demonstrated that the best castor-palm volume fraction resulted in 8.262 and 16.146% lowering of surface roughness, 5.459 and 7.971% decrement of specific cutting energy, 2.445 and 3.155% drop in tool wear compared to that of castor and palm oil medium, respectively.

Biomedical implant rejection due to micromotion and inflammation around an implant leads to osteolysis and eventually has an implant failure because of poor osseointegration. To enhance osseointegration, the implant surface modification both at the nano and micro-scale levels is preferred to result in an enhanced interface between the body tissue and implant. The present study focuses on the modification of the surface of Titanium (α+ß) ELI medical grade alloy using powder-mixed electric discharge machining (PMEDM). Pulse current, on/off time, and various silicon carbide (SiC) powder concentrations are used as input parameters to comprehend desired surface modifications. Powder concentration is considered as the most important factor to control surface roughness and recast layer depth. A significant decrease in surface fracture density and roughness is observed using a 20 g/l concentration of SiC particles. Elemental mapping analysis has confirmed the migration of Si and the generation of promising surface texture and chemistry. Oxides and carbides enriched surface improved the microhardness of the re-solidified layer from 320 HV to 727 HV. Surface topology reveals nano-porosity (50-200 nm) which enhances osseointegration due to the absorption of proteins especially collagen to the surface.

The article shows that noncontact measurement techniques can be an important support to X-ray-based methods when examining the surface condition of modern circulated coins. The forms and degrees of wear of such coins, affecting their utility values, qualifying them as a legal tender in a given country, can be measured and analyzed, among other things, using advanced high-accuracy optical profilometry methods. The authors presented four analyses carried out for reverses and obverses of round coins (1 zloty, 1 franc, 50 bani, 5 pens) characterized by different degrees of surface wear. All of the coins were measured using 3D optical profilometers (Talysurf CLI 2000 and S neox) representing two generations of these types of systems. The obtained results confirm the validity of the applied high-accuracy measurement systems in conjunction with dedicated software in the presented applications. Examples of the analyses carried out can be a significant source of information on the condition of coins in the context of maintaining their functional properties (selection of appropriate wear-resistant alloys and correctness of the production process).

In this study, an experimental and statistic investigation approach based on analysis of variance (ANOVA) and response surface methodology (RSM) techniques was performed to find the significant main effects and two-factor interaction effects and to determine how the controllable factors such as cutting speed, feed rate, depth of cut (DOC), tool nose radius, substrate and coating method of cutting tools influence surface quality in turning of AISI 1045 steel. The first optimal or near-optimal conditions for the quality of the generated surface and the second ones, including maximum material removal rate, were established using the proposed regression equations. The group mean roughness of the turned workpieces was lower from using chemical vapor deposition (CVD)-coated carbide inserts than the group means of other types of inserts; however they could not achieve the specific lowest roughness. The physical vapor deposition (PVD)-coated carbide and cermet inserts achieved the best surface quality when the specific combinations within the range interval of controllable factors were used in the experiment, showing that they may be applied to finish turning processes or even to particular high material removal rate conditions associated with the lowest roughness.

Despite several additive manufacturing techniques are commercially available in market, Fused Deposition Modeling (FDM) is increasingly used by researchers and engineers for new product development. FDM is an established process with a plethora of advantages, but the visible surface roughness (SR), being an intrinsic limitation, is major barrier against utilization of fabricated parts for practical applications. In the present study, the chemical finishing method, using vapour of acetone mixed with heated air, is being used. The combined impact of orientation angle, finishing temperature and finishing time has been studied using Taguchi and ANOVA, whereas multi-criteria optimization is performed using the Technique for Order of Preference by Similarity to Ideal Solution (TOPSIS). The surface finish was highly responsive to increase in temperature while orientation angle of 0° yielded maximum strength; increase in finishing time led to weight gain of FDM parts. As the temperature increases, the percentage change in surface roughness increases as higher temperature assists the melt down process. On the other hand, anisotropic behaviour plays a major role during tensile testing. The Signal-to-noise (S/N) ratio plots, and ANOVA results indicated that surface finish is directly proportionate to finishing time because a longer exposure results in complete layer reflowing and settlement.

Fused filament fabrication (FFF), a portable, clean, low cost and flexible 3D printing technique, finds enormous applications in different sectors. The process has the ability to create ready to use tailor-made products within a few hours, and acrylonitrile butadiene styrene (ABS) is extensively employed in FFF due to high impact resistance and toughness. However, this technology has certain inherent process limitations, such as poor mechanical strength and surface finish, which can be improved by optimizing the process parameters. As the results of optimization studies primarily depend upon the efficiency of the mathematical tools, in this work, an attempt is made to investigate a novel optimization tool. This paper illustrates an optimization study of process parameters of FFF using neural network algorithm (NNA) based optimization to determine the tensile strength, flexural strength and impact strength of ABS parts. The study also compares the efficacy of NNA over conventional optimization tools. The advanced optimization successfully optimizes the process parameters of FFF and predicts maximum mechanical properties at the suggested parameter settings.

Carbon dioxide (CO2) laser cutting finds one of its most relevant applications in the processing of a wide variety of polymeric materials like thermoplastics and thermosetting plastics. Different types of polymeric materials like polypropylene (PP), polymethyl methacrylate (PMMA), low- and high-density polyethylene (LDPE, HDPE), are processed by laser for different household as well as commercial products in the industry. The reason is their easy availability and economical aspect in the market. The problems associated with laser cutting include heat-affected zone (HAZ) generated on the cut surface, kerf width (KW), surface roughness (SR), dross formation, and striations formation. Furthermore, other related problems include taper cutting for deep parts and high-power consumption. The primary purpose of this work is a comprehensive literature review in CO2 laser cutting of polymeric materials. The influence of parametric variation on the cut quality is also explained. Cut quality in terms of KW, SR, HAZ, dross formation, and striations formation is analyzed by optimizing cutting variables like laser power (PL), cutting speed (CS), assist gas pressure (Pg), pulse frequency, nozzle type and its diameter, and stand-off distance (SOD). The effects of the laser cutting on the properties of different thermoplastics/thermosetting materials are also reported. However, this topic requires further studies on exploring the range of polymeric materials, and their optimal parameters selection to improve the cut quality. Therefore, the research gaps and future research directions are also highlighted in the context of CO2 laser cutting for polymeric materials.

The main innovation of this article is the determination of the impact of curvature of a shape cut out in a brittle material using an abrasive water jet (AWJ) process as an important factor of the machined surfaces. The curvature of a shape, resulting from the size of the radius of the cutting head trajectory, is one of the key requirements necessary for ensuring the required surface quality of materials shaped by the abrasive water jet process, but very few studies have been carried out in this regard. An important goal of the experimental studies carried out here and presented in this work was to determine its influence on the quality of the inner and outer surfaces of the cutting kerf. This goal was accomplished by cutting the shape of a spiral in soda-lime glass. For such a shape, the effect of radius of the trajectory of the cutting head on selected parameters of the surface texture of the inner surface of the cutting kerf (IS) and the outer surface of the cutting kerf (OS) was studied. The obtained results of the experimental studies confirmed that the effect of the curvature of the cut shape is important from the point of view of the efficiency of the glass-based brittle material-cutting process using AWJ. Analyses of the surface textures of the areas located in the upper part of the inner and outer surfaces separated by the use of AWJ machining showed that the OS surfaces are characterized by worse technological quality compared with IS surfaces. Differences in the total height of surface irregularities (given by St amplitude parameter), determined on the basis of the obtained results of the measurements of both surfaces of the cutting kerf, were as follows: ΔStr = 50 = 0.6 µm; ΔStr = 35 = 1 µm; ΔStr = 15 = 1.3 µm. The analysis of values measured in areas located in the more sensitive zone of influence of the AWJ outflow proved that the total height of irregularities (St) of the OS was higher. Differences in the total heights of irregularities for inner and outer surfaces of the cutting kerf were as follows: ΔStr = 50 = 2.1 µm; ΔStr = 35 = 3 µm; ΔStr = 15 = 14.1 µm, respectively. The maximum difference in the total heights of irregularities (St), existing between the surfaces considered in a special case (radius 15 mm), was almost 20%, which should be a sufficient condition for planning cutting operations, so as to ensure the workpiece is shaped mainly by internal surfaces.

Micro-turning is a micro-mechanical cutting method used to produce small diameter cylindrical parts. Since the diameter of the part is usually small, it may be a little difficult to improve the surface quality by a second operation, such as grinding. Therefore, it is important to obtain the good surface finish in micro turning process using the ideal cutting parameters. Here, the multi-objective optimization of micro-turning process parameters such as cutting speed, feed rate and depth of cut were performed by response surface method (RSM). Two important machining indices, such as surface roughness and material removal rate, were simultaneously optimized in the micro-turning of a Ti6Al4V alloy. Further, the scanning electron microscope (SEM) analysis was done on the cutting tools. The overall results depict that the feed rate is the prominent factor that significantly affects the responses in micro-turning operation. Moreover, the SEM results confirmed that abrasion and crater wear mechanism were observed during the micro-turning of a Ti6Al4V alloy.

The electrical discharge drilling (EDD) process is an effective machining approach to produce various holes in difficult-to-cut materials. However, the energy efficiency of the EDD operation has not thoroughly been considered in published works. The aim of the current work is to optimize varied parameters for enhancing the material removal rate (MRR), saving drilled energy (ED), and decreasing the expansion of the hole (HE) for the EDD process. Three advanced factors, including the gap voltage adjustor (GAP), capacitance parallel connection (CAP), and servo sensitivity selection (SV), are considered. The predictive models of the performances were proposed with the support of the adaptive neuro-based fuzzy inference system (ANFIS). An integrative approach combining the analytic hierarchy process (AHP) and the neighborhood cultivation genetic algorithm (NCGA) was employed to select optimal factors. The findings revealed the optimal values of the CAP, GAP, and SV were 6, 5, and 4, respectively. Moreover, the ED and HE were decreased by 16.78% and 28.68%, while the MRR was enhanced by 89.72%, respectively, as compared to the common setting values. The explored outcome can be employed as a technical solution to enhance the energy efficiency, drilled quality, and productivity of the EDD operation.

Bone drilling is a well-known internal fixation procedure to drill a hole, fixing the bone fragments to reduce the susceptibility of permanent paralysis. The success of bone drilling is evaluated based on the extent of osteonecrosis in terms of heat generation, tissue damage, quality of hole, and drilling forces. The appropriate control of cutting conditions, drill geometric parameters, and bone-specific parameters offer bone drilling a viable solution through conventional and non-conventional drilling techniques. The majority of the published research work considers only limited parameters and tries to optimize the drilling parameters and performance measures. However, bone drilling involves numerous conventional and non-conventional drilling parameters and technologies. In order to develop a better understanding of all the studied parameters and performance measures, there is a dire need to develop a framework. The key objective of this review study is to establish a hierarchy of the framework by collecting almost all the parameters studied until now and addressed the relationship between parameters and performance measures to diminish the controversies in the published literature. Therefore, this framework is novel in nature, organizing all the parameters, performance measures, logical comparisons, and limitations of studies. This holistic review can help medical surgeons and design engineers to understand the complicated relationship among parameters and performance measures associated with this state-of-art technologies. Also, modeling, simulations, and optimization techniques are included to explore the application of such techniques in recent advancements in orthopedic drilling.

The prevalence of micro-holes is widespread in mechanical, electronic, optical, ornaments, micro-fluidic devices, etc. However, monitoring and detection tool wear and tool breakage are imperative to achieve improved hole quality and high productivity in micro-drilling. The various multi-sensor signals are used to monitor the condition of the tool. In this work, the vibration signals and cutting force signals have been applied individually as well as in combination to determine their effectiveness for tool-condition monitoring applications. Moreover, they have been used to determine the best strategies for tool-condition monitoring by prediction of hole quality during micro-drilling operations with 0.4 mm micro-drills. Furthermore, this work also developed an adaptive neuro fuzzy inference system (ANFIS) model using different time domains and wavelet packet features of these sensor signals for the prediction of the hole quality. The best prediction of hole quality was obtained by a combination of different sensor features in wavelet domain of vibration signal. The model's predicted results were found to exert a good agreement with the experimental results.

The development of modern jet engines would not be possible without dynamically developed nickel-chromium-based superalloys, such as INCONEL® The effective abrasive machining of above materials brings with it many problems and challenges, such as intensive clogging of the grinding wheel active surface (GWAS). This extremely unfavorable effect causes a reduction in the cutting ability of the abrasive tool as well as increase to grinding forces and friction in the whole process. The authors of this work demonstrate that introduction of a synthetic organosilicon polymer-based impregnating substance to the GWAS can significantly improve the effects of carrying out the abrasive process of hard-to-cut materials. Experimental studies were carried out on a set of a silicon-treated small-sized sol-gel alumina 1-35×10×10-SG/F46G10VTO grinding wheels. The set contained abrasive tools after the internal cylindrical grinding process of INCONEL® alloy 600 rings and reference abrasive tools. The condition of the GWAS after the impregnation process was studied, including imaging and measurements of its microgeometry using confocal laser scanning microscopy (CLSM), microanalysis of its elemental distribution using energy dispersive X-Ray fluorescence (EDXRF), and the influence of impregnation process on the grinding temperature using infrared thermography (IRT). The obtained results confirmed the correctness of introduction of the impregnating substance into the grinding wheel structure, and it was possible to obtain an abrasive tool with a recommended characteristic. The main favorable features of treated grinding wheel concerning the reduction of adhesion between the GWAS and grinding process products (limitation of the clogging phenomenon) as well as reduction of friction in the grinding process, which has a positive effect on the thermal conditions in the grinding zone.

This paper presents the micromanufacturing of aluminum (Al) alloy microrods using micro turning as a competing process to other nontraditional micromachining methods. In that regard, the challenges in such manufacturing have been identified and overcome. The strategies of step-by-step cutting have also been delineated. In addition, the influence of step size and step length on the cutting and thrust forces were investigated. The chip morphology for micromachining was examined using scanning electron microscopic imagery. The safe dimension of the microrod was calculated and, subsequently, used to fabricate microrod, conical tip rod, and grooved rod from 3 mm long and 1.5 mm diameter rod using an appropriately coded computer numerical control (CNC) micromachining center. Our results showed that the thrust force was responsible for part deflection, emphasizing the necessity for computing safe dimensions. At shallow step sizes, the thrust force was more dominant, causing plastic deformation associated with rubbing and burnishing. The chips produced were irregular and sliced in nature. Conversely, at high step sizes, the cutting force superseded the thrust force, resulting in chips that were spread more along the width as opposed to the depth. The chips also had a smoother interacting surface. Finally, micro turning was successfully implemented to manufacture milli-scale structures (i.e., 3 mm long) with micro features (150 to 230 µm diameter) on aluminum alloy materials.

These days, power consumption and energy related issues are very hot topics of research especially for machine tooling process industries because of the strict environmental regulations and policies. Hence, the present paper discusses the application of such an advanced machining process i.e., ultrasonic assisted turning (UAT) process with the collaboration of nature inspired algorithms to determine the ideal solution. The cutting speed, feed rate, depth of cut and frequency of cutting tool were considered as input variables and the machining performance of Nimonic-90 alloy in terms of surface roughness and power consumption has been investigated. Then, the experimentation was conducted as per the Taguchi L9 orthogonal array and the mono as well as bi-objective optimizations were performed with standard particle swarm and hybrid particle swarm with simplex methods (PSO-SM). Further, the statistical analysis was performed with well-known analysis of variance (ANOVA) test. After that, the regression equation along with selected boundary conditions was used for creation of fitness function in the subjected algorithms. The results showed that the UAT process was more preferable for the Nimconic-90 alloy as compared with conventional turning process. In addition, the hybrid PSO-SM gave the best results for obtaining the minimized values of selected responses.

Recently, the application of nano-cutting fluids has gained much attention in the machining of nickel-based super alloys due their good lubricating/cooling properties including thermal conductivity, viscosity, and tribological characteristics. In this study, a set of turning experiments on new nickel-based alloy i.e., Inconel-800 alloy, was performed to explore the characteristics of different nano-cutting fluids (aluminum oxide (Al2O3), molybdenum disulfide (MoS2), and graphite) under minimum quantity lubrication (MQL) conditions. The performance of each nano-cutting fluid was deliberated in terms of machining characteristics such as surface roughness, cutting forces, and tool wear. Further, the data generated through experiments were statistically examined through Box Cox transformation, normal probability plots, and analysis of variance (ANOVA) tests. Then, an in-depth analysis of each process parameter was conducted through line plots and the results were compared with the existing literature. In the end, the composite desirability approach (CDA) was successfully implemented to determine the ideal machining parameters under different nano-cutting cooling conditions. The results demonstrate that the MoS2 and graphite-based nanofluids give promising results at high cutting speed values, but the overall performance of graphite-based nanofluids is better in terms of good lubrication and cooling properties. It is worth mentioning that the presence of small quantities of graphite in vegetable oil significantly improves the machining characteristics of Inconel-800 alloy as compared with the two other nanofluids.

The sugar mill roller shaft is one of the critical parts of the sugar industry. It requires careful manufacturing and testing in order to meet the stringent specification when it is used for applications under continuous fatigue and wear environments. For heavy industry, the manufacturing of such heavy parts (>600 mm diameter) is a challenge, owing to ease of occurrence of surface/subsurface cracks and inclusions that lead to the rejection of the final product. Therefore, the identification and continuous reduction of defects are inevitable tasks. If the defect activity is controlled, this offers the possibility to extend the component (sugar mill roller) life cycle and resistance to failure. The current study aims to explore the benefits of using ultrasonic testing (UT) to avoid the rejection of the shaft in heavy industry. This study performed a rigorous evaluation of defects through destructive and nondestructive quality checks in order to detect the causes and effects of rejection. The results gathered in this study depict macro-surface cracks and sub-surface microcracks. The results also found alumina and oxide type non-metallic inclusions, which led to surface/subsurface cracks and ultimately the rejection of the mill roller shaft. A root cause analysis (RCA) approach highlighted the refractory lining, the hot-top of the furnace and the ladle as significant causes of inclusions. The low-quality flux and refractory lining material of the furnace and the hot-top, which were possible causes of rejection, were replaced by standard materials with better quality, applied by their standardized procedure, to prevent this problem in future production. The feedback statistics, evaluated over more than one year, indicated that the rejection rate was reduced for defective production by up to 7.6%.

Achievement of low temperature, thrust force, and clean operating zone under with/without irrigation-assisted drilling is still a challenge in orthopedic surgery owing to substantial bone-tissue damage that extends the healing time. In order to mitigate the above challenges, a new micro-lubrication technique-a low-pressure cold mist impinged on the tool-bone joint interface and penetrating well into the bone surface to improve the cooling/lubrication efficiency-has been proposed in bone drilling. In this study, the aims are to characterize the effect of micro-cooling/lubrication on temperature and thrust force at different levels of cutting speed, feed rate, drill diameter, and coolant flow rate. For that purpose, a fresh calf bone was drilled through commercially available drill tool on three-axis mini-machine. The response surface methodology was applied to get the design of experiments, and the analysis of variance at p-values < 0.5 was used. Moreover, the empirical models were developed to examine the simultaneous effect of all the parameters on performance measures. The employed cooling-lubrication technology has shown a percentage reduction in temperature ranging from 34.3% to 48.3%, and 26.8%-35.9% under irrigation with respect to without-irrigation mode. For cutting force, these reductions are 13%-47.6% and 14.5%-44.2%, respectively. Furthermore, analysis of variance has highlighted the cutting speed and feed rate as the two most prominent parameters for temperature and thrust force under all the drilling modes. Relatively high-pressure cold mist in micro-lubrication has offered a lower temperature, thrust force, and clean operating zone under micro-lubrication mode than with/without-irrigation modes. Henceforth, the micro-lubrication technique has been found as a suitable cooling technique for drilling of bone in the viewpoint of temperature and thrust force.

RESUMO

Copper-based alloy (C93200) composites reinforced with a different weight percentage of marble dust particles (1.5, 3, 4.5, and 6 wt.%) were developed by stir casting method under vacuum environment. By using this type of reinforcement, it was possible to detect a suitable material for bearing applications. The manufactured material was characterized for its mechanical properties using a micro-hardness tester. A universal INSTRON-5967 machine was used to detect the yield and tensile strength. Further the hardness features were measured using a Walter Uhl model machine, whereby the wear characteristics were simulated under the pin-on-disc tribometer under different working conditions in ambient temperature (23 °C). Next, the preference selection index (PSI) technique that considers multi-criteria decision-making was proposed to validate which material was the best candidate. For the selection of material criteria, some specific material intrinsic properties-such as, density, void fraction, hardness resistance along with tensile, compressive, and flexural strength-were proposed and the surface characteristics linked to friction coefficients along wear properties. It was found that the novel composite material containing 4.5 wt.% of marble dust provided the best combination of properties and is a suitable candidate material for bearing applications.
